Challenges and Solutions for Radar Level Gauge Measurement under Mixing Conditions


In numerous industrial sectors such as chemical, pharmaceutical, and food processing, stirred tanks are core equipment for mixing, reaction, and heat transfer processes. Accurate measurement of the internal liquid level is directly related to production safety, process control, and product quality. However, the working environment of radar level gauges installed on stirred tanks is far from ideal compared to static liquids; the intense agitation conditions present multiple severe challenges.

I. Direct Impact of Fluid Dynamics Characteristics

The most significant impact stems from the complex fluid motion generated by the agitation itself.

Surface Fluctuations and Eddies: The rotation of the agitator creates a complex flow field in the liquid. A concave eddy often appears in the central region, while the liquid level at the tank wall may rise. This makes the liquid surface no longer a stable plane, but a continuously fluctuating curved surface. For contact-type instruments, the fluctuating liquid surface causes the measured value to jump continuously, making it difficult to capture a true and stable liquid level signal, and in severe cases, it may cause malfunctions in the control system.

Turbulence and Bubbles: Intense agitation generates a large amount of turbulence, entraining air into the liquid and forming bubbles, especially when processing viscous or easily foaming materials. This poses a significant interference to level gauges that rely on sound waves, microwaves, or capacitance principles. For example, the sound waves emitted by ultrasonic level gauges undergo severe scattering and attenuation when passing through a layer of bubbles, leading to signal loss or distorted measurements; radar level gauges may also fail to accurately measure the true liquid level due to the strong absorption of microwaves by the foam layer.

II. Interference from Mechanical Installation and Structure

The physical structure of the agitated tank places stringent requirements on the selection and installation of level gauges.

Interference from the Agitator and Baffles: The rotating agitator and built-in baffles can obstruct the detection beam or physical probe of a radar level gauge. For radar or ultrasonic level gauges, these moving parts become powerful sources of false echoes. If these echoes cannot be effectively identified and filtered using advanced electronic processing techniques (such as false echo suppression), the measurement results will be completely unreliable.

Installation Location Restrictions: Radar level gauges should not be installed directly above the agitator or too close to the tank wall to avoid the strongest turbulence zone and vortex center. Typically, installation is required behind a baffle or via a still pipe to provide a relatively calm measurement environment. However, the bypass pipe itself may suffer from blockages and adhesion, increasing maintenance burden.

III. The Cumulative Effects of Material Property Changes

The material properties within a stirred tank are not static, further complicating measurement.

Media Adhesion and Crystallization: During reactions or evaporation, materials may become viscous or crystallize and scale on the surface of the level gauge sensor head or antenna. This severely affects the performance of all types of level gauges, leading to float jamming, pressure transmission obstruction, and signal transmission and reception attenuation.

Dielectric Constant/Density Changes: For radar level gauges, the dielectric constant of the material is a critical parameter; for hydrostatic level gauges, liquid density directly affects the conversion relationship between pressure and level. During stirring reactions, these parameters may change with temperature and concentration; without real-time compensation, systematic measurement errors will be introduced.

Conclusions and Countermeasures

In summary, level measurement in stirred tanks is a complex problem involving multiple coupled factors. To address these challenges, a comprehensive strategy is required:

Precise Selection: Based on material characteristics (viscosity, corrosiveness, presence of air bubbles, etc.) and agitation intensity, select instruments with strong anti-interference capabilities, such as guided wave radar level gauges or frequency modulated continuous wave (FMCW) radar level gauges with enhanced signal processing capabilities.

Optimized Installation: By establishing a suitable installation location and using bypass pipes or waveguides, create a "quiet zone" for the level gauge, fundamentally reducing the direct impact of fluid dynamics.

Intelligent Processing: Fully utilize the digital filtering functions and signal processing algorithms of modern level gauges to effectively suppress noise caused by fluctuations and false echoes, outputting smooth and reliable level values.

Only by deeply understanding the various effects of agitation and taking targeted measures in all aspects of design, selection, and maintenance can radar level gauges continue to provide accurate and stable "eyes" under these demanding operating conditions, safeguarding safe production and efficient operation.
